I did this for a company called Clean Fun out of Los Angeles a couple of years ago for the release of the movie Wall-E..... I was sent a huge image of all of Wall-E and could not see how to make it small enough for a flash drive.
However when I asked if we could use just the eyes they said they were the iconic part of the character so we used only them.
Minimum order for any custom job is only 250 pieces. At that low minimum the price is only marginally more costly to do than an average quality custom logo'd flash drive that's in stock.
The difference in marketing and promotional impact is however, huge!
Custom USB's are simple and easy to do but as a distributor you need to look for a client who has a sense of flair and is willing to work just a tiny bit extra to create something promotionally memorable!
The easiest way to work from this point is simple.
Ask yourself these simple questions..
1) Is my customer able to commit to 250 or more?
2) Can they wait 21-27 days?
3) Will they pay a small premium to look way better than their competition?
